I purchased a new 642 a few months ago and had the same issue; it literally was a "shower of sparks." I have not had this happen on any of my previous S&W revolvers. I e-mailed S&W but never received a reply from them. It didn't matter, though, as I installed an APEX kit with their firing pin and no more sparks. A friend also purchased a new 642 a few weeks ago and his sparks, too.
I'm thinking it has something to do with newer productions guns (firing pin specifically?) as I have a NIB 342PD and a recently purchased LNIB 1993-1994 production 442 and neither of them have this issue.
Either way I had no intentions of worrying about it as if my 642 broke or malfunctioned in any way due to this friction I would simply have S&W fix it on their quarter. My personal feeling is that nothing would have malfunctioned even if I hadn't changed to the APEX kit.
I'm not sure this helped with a cause but it seems fairly common.
