I don't think it's the firing pin itself, I think it's actually the channel that it rides in. I noticed some of the machining on the frame didn't really look 100% once I got the side plate off to check it out and clean it, so I'm wondering if it's maybe just machined too tight or burred toward...

3-400. The MSRP on a brand new one from the factory is $459, but nobody hardly ever pays MSRP anymore. For example, the MSRP on my 637-2 wyatt was $549, I picked it up for $475. Following that model, that's ~14% off MSRP, meaning your 642 would be $359 new in a store.
